Efficient machining of difficult-to-machine materials

Thinking in solutions for the challenges of the oil and gas industry
Pokolm Premiumtools are used in the oil and gas industry.

Milled components are often critical components in oilfield and process operations in the oil and gas industry. They must meet safety, reliability, and performance requirements under extreme conditions.

Difficult-to-machine materials, challenging geometries, and high surface and tightness requirements call for careful process planning and special machining strategies when machining components for the gas and oil sector.

To prevent corrosion and withstand the high pressures that occur, superalloys such as Inconel are used for valve bodies, flanges, manifold blocks, and pump housings. Inconel is a family of nickel-chromium-based superalloys known for their extreme strength, corrosion resistance, and heat resistance.

These materials, which are used in hydraulic fracturing pumps, for example, are among the most difficult to machine, as the alloys have been specially developed for extreme pressures and operating conditions. In order to achieve the required production rates or the customer's manufacturing targets and to increase the service life of the tools, the machining strategy and the coolant used are decisive factors in this application.

Distribution blocks are precision components with numerous passages for control and measuring lines. The many channels with thin-walled structures and complex cavities inside the block often require 5-axis strategies. Due to the tightness requirements, tight tolerances are necessary for fits and sealing surfaces.

High surface quality is critical for the hydraulic efficiency and service life of the component. Machining therefore not only shapes these highly stressed, safety-critical components, but also determines their quality. The combination of high pressures, abrasive media, and aggressive materials makes machining both challenging and economically relevant.

Challenges

  • A milled pump housing on a workbench.
  • A milled component of a fracking block

Pump housing

The pump housing is the central component of feed and centrifugal pumps, which are often used in harsh environments. The complex cavities with internal contours and thin-walled structures require special machining strategies. The long, slender shapes are prone to vibration during machining. This tendency to vibrate can impair surface quality and tool life. In practice, 5-axis strategies and special cooling systems are often used to address these problems.

Frack block

Fracking is a process used to extract natural gas and oil from dense rock formations, in which a mixture of water, sand, and chemical additives is injected into the rock under high pressure. The high pressure creates fine cracks in the rock, which are kept open by the sand that has been injected, allowing oil or gas to flow to the well. Frack blocks distribute and bundle fracking fluids at very high pressure between pumps, pipes, and the borehole. Very deep and intersecting milling channels require precise 5-axis machining. Due to extreme operating pressures, high demands are placed on flatness and surface roughness.
